Aluminium plate-fin heat exchangers are widely used in automotive, aerospace, and other industrial applications. Extensive research has been conducted on these coolers, yet accurate predictive tools for their thermo-hydraulic performance still lacking, due to the wide variety of geometric parameters working fluids involved. This work proposes an original approach based purely physical principles established models, combining detailed numerical models extended surfaces manifolds, with global aimed at accurately evaluating overall head losses transfer rates exchangers. Extended studied by means computational unitary fin modules under fully developed flow conditions. Entrance effects analysed through dedicated models. Numerical results whole losses, ε−NTU method Darcy–Weisbach equation, respectively. The proposed is presented validated analysis a case study comprising several featuring different geometries fluids. Numerically derived compared experimental data showing maximum deviations ±20% most tested configurations, highlighting strength modelling methodology.
