This study investigates the effects of novel pipe cross-section designs on thermal, hydraulic, and exergetic performance a double-pipe heat exchanger, aiming to identify most efficient design for industrial applications. Four cross-sections are proposed: Case 1 (rounded square), 2 (hexagonal), 3 (triangular), 4 (star-like), all maintaining same inlet area as base model (circular). A 3D CFD using Finite Volume Method realizable k-ε turbulence is employed analyze under turbulent flow conditions (Re = 3000–20,000). Key metrics, including Nusselt number, overall transfer coefficient, pressure drop, exergy destruction, evaluated. The results show that achieves 7% increase in number at Re 3000 2% 20,000, while exhibits 180% improvement coefficient 13,100. However, 4’s higher drop reduces its compared model. demonstrates best thermal characteristics, making it suitable
