Additive manufacturing of Al alloys by fusion-based processes often leads to higher thermal gradients along the build direction resulting in anisotropy, and solidification-related defects such as porosity, hot-cracking, lack inter intra-layer fusion. Therefore, this paper focuses on solid state multi-layer 6061 alloy friction stir powder additive (FSPAM) process enhancing its microstructure mechanical properties through reduction gradient maintaining substrate close artificial aging temperature using external heat source a close-loop with it. The continuous dynamic recrystallization reduced led homogenous microstructure, fine equiaxed grains deposition. inherent compressive forces FSPAM promoted intimate contact among particles presenting 0.19% porosity. Energy dispersive spectroscopy showed absence agglomeration alloying elements due better mixing feedstock material beneath tool. Phase analysis revealed presence hardening phase Mg2Si slight shifting peaks towards angle indicating residual stresses. Tensile microhardness are closer AA6061-T4 than AA6061-O alloy. Reduced contributed minimal variations direction. Fracture morphology exhibited significant number dimples ductile nature 16.7% elongation. study presented new approach for their form improved properties.
